Belt conveyors move millions of tons every day. Yet many designs fail before they hit the floor. Misaligned pulleys, sagging belts, and premature wear cost plants time and money. This article breaks down the most common flaws, why they happen, and exactly how to fix them—no fluff, just fixes.

PULLEY MISALIGNMENT: THE SILENT BELT KILLER
Pulleys that aren’t square to the belt pull it sideways. The belt tracks off-center, rubs the frame, and frays in weeks. Fix starts with a straight edge and a laser.
Lay a straight edge across the face of the head and tail pulleys. Measure the gap at both ends. If it’s more than 1/16 inch, loosen the bolts and tap the pulley until the gap disappears. Use a laser alignment tool for longer conveyors—it projects a line down the belt path and shows misalignment instantly.
Check the pulley crown. A crowned pulley has a slight taper in the middle. If the crown is worn flat or reversed, the belt won’t self-center. Replace the pulley or machine a new crown—typically 1/8 inch per foot of face width.
Lock the adjustment. After alignment, tighten the bolts in a star pattern to keep the pulley square. Use lock washers or thread locker to prevent vibration from loosening them.

Sag between idlers lets the belt dip, spilling material and stressing the belt. The fix is proper idler spacing and tension.
Calculate sag using the formula: sag (inches) = (belt weight + material weight) × idler spacing² / (8 × belt tension). Keep sag under 3% of idler spacing—typically 1/2 inch for 4-foot spacing.
Shorten idler spacing. For heavy loads, reduce spacing to 3 feet or less. Use impact idlers under loading zones—these have rubber discs that absorb shock and reduce sag.
Increase tension. Add a gravity take-up or screw take-up to pull the belt tighter. Don’t over-tension—excess tension stretches the belt and wears the bearings. Aim for 1-2% belt elongation at full load.
Check idler alignment. Misaligned idlers create low spots. Use a string line along the idlers and adjust until the string touches each one evenly.

Belts wear out fast when they rub against the frame or carry abrasive material. The fix is smooth edges and proper loading.
Inspect the belt edges. If they’re frayed, the belt is rubbing the frame. Adjust the tracking or install edge guides—plastic or steel strips that keep the belt centered.
Check the loading zone. Material should hit the belt at the same speed and direction as the belt. Use a chute that matches the belt speed—typically 90% of belt speed for dry material, 70% for wet.
Add skirtboards. These rubber strips seal the loading zone and prevent spillage. Keep them 1/2 inch above the belt to avoid rubbing. Replace worn skirts before they damage the belt.
Use the right belt. For abrasive material, choose a belt with a thicker top cover—typically 1/4 inch for gravel, 3/8 inch for ore. Check the manufacturer’s wear rating and match it to your material.

BEARING FAILURE: THE OVERLOOKED BREAKDOWN
Bearings fail when they’re overloaded, misaligned, or starved of grease. The fix is proper sizing and maintenance.
Size bearings for the load. Use the conveyor’s tension and speed to calculate bearing life. For a 10-year life, bearings should handle 10,000 hours at full load. Oversize by 20% for heavy-duty applications.
Check alignment. Misaligned bearings create uneven loads. Use a dial indicator on the shaft and adjust until runout is under 0.002 inches. Replace bent shafts—no amount of alignment fixes a crooked shaft.
Grease regularly. Use a grease gun to add grease until it purges from the seal. Too little grease starves the bearing; too much blows the seal. Follow the manufacturer’s interval—typically every 2,000 hours for standard bearings.
Monitor temperature. A hot bearing is failing. Use an infrared thermometer to check—bearings should run under 160°F. If it’s hotter, replace the bearing and check for misalignment or overload.

MATERIAL SPILLAGE: THE MESSY MISTAKE
Spillage clogs chutes, jams conveyors, and creates safety hazards. The fix is proper loading and sealing.
Check the loading angle. Material should hit the belt at 30 degrees or less. Steeper angles cause bounce and spillage. Use a curved chute or rock box to slow the Transfer Chute Design .
Seal the transfer point. Install rubber curtains or dust seals to contain the material. Keep the gap under 1/4 inch to prevent spillage. Replace worn seals before they leak.

Add a dribble chute. This small chute catches material that falls off the belt before the head pulley. Position it under the belt and angle it toward the main chute.

BELT TRACKING: THE ENDLESS ADJUSTMENT
A belt that won’t stay centered is a constant headache. The fix is proper training and tension.
Check the belt splice. A crooked splice pulls the belt sideways. Remove the splice and rejoin the belt with a straight cut. Use a vulcanized splice for long-term tracking.
Adjust the tail pulley. The tail pulley controls tracking. Move it in the direction the belt is drifting—if the belt drifts right, move the tail pulley right. Use the adjustment screws to shift it 1/8 inch at a time.
Tension the belt evenly. Uneven tension pulls the belt to one side. Use a tension meter to check both edges. Adjust the take-up until tension is equal—typically within 5% across the belt.
Install a tracking idler. These idlers pivot and steer the belt back to center. Place them every 50 feet for long conveyors. Adjust the angle until the belt tracks straight.
